Anyone have issues with 800/1000/800i/1000i series tearing the fuser belts? Is this common from running without the baffle assembly, or is it usually due to some other reason?

You have to keep your fuser clean. Every time you service the fuser, install a new wick and sheet pad.
Also, keep the debris from building up on the little fingers in the fuser that ride on the bottom pressure roller. Those fingers can ride up too high if dirt gets under them and dig into the belt and tear it.
Other possible reason is your belt is walking too far off the edge. Clean and or replace the belt walk edge sensor.
